MAHLE Range Extender Aims to Bridge Heavy-Duty Electric Truck Gap
The automotive supplier's new system replaces a portion of battery capacity to double vehicle range and reduce weight.
Automotive supplier MAHLE has introduced a self-contained range extender system for heavy battery-electric trucks to accelerate the transition away from diesel. The system is designed to decouple the adoption of electric fleets from the slow rollout of charging infrastructure.
The range extender integrates into existing battery-electric vehicle (BEV) chassis by replacing approximately one-third of the battery capacity. It consists of a compact combustion engine paired with a high-voltage generator that serves as an emergency power unit. According to technical specifications, the generator provides a continuous output of 110 kW and can reach a peak output of 130 kW. This configuration allows a BEV truck to achieve a total range of over 800 km, split roughly equally between the battery and the range extender.
A Pragmatic Shift in Strategy
This launch marks a strategic pivot for MAHLE, which is now emphasizing pragmatic combustion-based hybrids and sustainable hardware over a purely hydrogen-focused future for heavy transport. Alongside the range extender, the company introduced the MCT electric motor for drive axles. This new motor eliminates the use of rare earth elements by removing permanent magnets, reducing the industry's reliance on critical minerals.
Beyond range, the system offers significant weight advantages. By replacing a portion of the heavy battery pack with the range extender, MAHLE reports a reduction in rear axle load by approximately 400 kg and a decrease in total vehicle weight by about 600 kg. From an environmental standpoint, the company states that the range extender's operation emits about 80% less CO2 than a conventional truck under real-world conditions.
Industry Implications
For the logistics industry, the system addresses the critical issue of "range anxiety" and the current gaps in high-power charging networks. "Our range extender is the key to disconnecting the market ramp-up of battery-electric trucks from the inadequate pace of infrastructure development," said Marco Warth, VP of Corporate Research & Advanced Engineering at MAHLE.
However, the technology faces a complex regulatory landscape. While the system provides a technical bridge to electrification, there are ongoing questions regarding how such hybrids are classified under European emissions standards. If these vehicles are not recognized as zero-emission vehicles (ZEVs), they may present challenges for original equipment manufacturers (OEMs) attempting to meet strict fleet-average emission targets.
What to Watch
Industry observers will now look to see if European regulators revise CO2 frameworks to accommodate hybrid range extenders as transitional technology. Additionally, the market adoption of the MCT motor will serve as a bellwether for whether rare-earth-free drive axles can meet the performance demands of heavy-duty hauling at scale.
